          The problem is, exhaust gas naturally contains soot, water and oil. These combine to form deposits (hard carbon) that plug up the EGR system, increase emissions, cause the engine's computer to set error codes, turn the Check Engine light on and make you wish you'd bought a bicycle instead. Most cars with EGR will eventually have a tendency to suffer EGR problems, some bad enough to warrant the issuance of a Technical Service Bulletin (TSB) by the automaker. Here's an example of one.

thanks for the reply scooterdown.

I cleaned up the EGR several days ago, but as far as I understand it even a fully clogged EGR wouldn't cause a no start condition. From having tested the pinout values on the ECM and the fact that the P0400 code has been intermittent for a few months I think there is a short somewhere in this circuit.

I'd been to the Suzuki forum a few months ago and had posted there about something else, but forgot all about it until you posted this (my memory isn't so good due to the chronic pain condition. had to ask for my username and password)

Looked at the EGR service bulletin. Good Grief. Glad I don't have a Honda. My EGR is easily accessible at top left center of the engine and nothing is in the way to hinder removing it. The hardest part was getting a new gasket. The manufacturer of the ones sold at all auto-parts chains have the wrong gasket listed for this application. Had to get one from Suzuki. Suzuki''s was a crush-style gasket rather than a non-crush bi-metal one like the chain store gaskets were. Would have preferred the chain-store one.

When I took the valve off, it was a bit dirty, but the spring and valve both moved very easily and the valve seemed to seat well. Didn't find any leakage across the chambers with the valve closed. I did scrape a fair bit of carbon off the thing with a soft tool. The passageway through the air-intake chamber was a little dirty, but definitely not blocked. No need for a drill bit here.

The one thing I am really wondering is why there was a paper gasket on there when I pulled the EGR. It came from somewhere, as it was way too perfect to have been cut from hand, but why would anyone use a paper gasket to connect aluminum to iron? And when was it put on. We bought the car from Car Max when it was a little over 2 years old. I seriously doubt that the EGR went bad in the first two years of the cars life, but Suzuki told me they didn't use a paper gasket for this application. Quite the little mystery. Maybe in the afterlife I'll find out who put it there.

Well, she's back together and running slightly better than she was before. The problem turned out to be several issues that developed at the same time rendering her inoperable for a bit.

First off, the gas I put in from the garage was likely bad and contributed to the downfall of her empire.
Second, just because it felt like it, or due to the bad gas, the pressure regulator was not operating normally.
Third, the CKP sensor had gotten some blown back oil into the harness connection and was keeping a strong signal from getting to the ECM which is why when I tried to use a noid light on the injector connections I got some varied and interesting results. (Now the light flashes in time for each injector quite satisfactorily)
Forth, when I pulled the EGR valve and cleaned it, though I did so several times and sprayed it down, either there was still more ready to go that I didn't remove, or the increased air flow into the air housing broke carbon off, so much carbon dust ended up getting sucked into the block that within a few cranks of the engine the plugs were so coated that they couldn't operate anymore. I had installed brand new ones in an effort to get a better spark just after the problem started, and because it was about that time anyway. This is when the engine initially had made it's comeback after I had drained the tank the first time, but it took less than a min for the plugs to turn black and the engine to stop. I actually had to clean them several times, installing and cranking between cleanings, and finally resolved the issue by letting the engine start and run a bit with the valve cover off the thing so that the great clouds of billowing black dust could escape into the aether rather then remaining behind to cling in useless desperation to my poor overworked and underpaid plugs.

Unfortunately, after about 10 restarts, and a few trips of varying length, the stupid P0400 code reappeared. And since two of the pinout values on the ECM didn't read spec, I kinda figured that cleaning the EGR valve wasn't going to fix the problem anyway. Now I just have to figure out where the two wires that should be at 0-1v after key on for 3 seconds are getting the extra 11. some odd volts. And now that it starts, I can check the reverse values that all for terminals should read during an engine running condition. Wish I had thought of this before I reinstalled the glove box. I guess it just goes to show that happiness can cloud your mind and cause you to make bad decisions, and we can all learn a central lesson from this: Don't reinstall the glove box just because the car runs you great bleedin idiot, you still have work to do, and you're just going to make more for yourself if you don't come down from that happiness high and think about what you're doing.
